The above helmet that comes from the, I think, Space Police sets would be good for the commander of like 20 orcs.
Oh, and my favorite helmet is the Kettle one, But I'd like to see it like this:ImageWithout the bottom part, which right now I think I might make :D

If I could only pick one it would be the flare helm. For me it's an important part of the visual appeal of the rank-and-file Crusader (in dark grey) and Black Falcon (in black) minifigs.

I always had a soft spot for the classic visor; it opens, unlike the grill helm (and I think it looks cool opened - something about the way it frames the minifig's face), but isn't as out of proportion as the pointy visor (though that is a more pleasing shape, granted) or the KKII visors (of which I actually quite like Danju's, especially in the metallic version (Kentis'?); Rascus' would be OK if it came in other colours as well as green; Jayko's nearly works but the vision slit is too big and Santis' is just... horrid).

The flare helm is the one I use the most and would probably be my choice for favorite closely followed by the bullet helm.

Not really a castle helmet but one i really like it this helmet!

I like the kettle and the flared helmets a lot. I think the Rascus and Jayko visors would look good in grey or silver...

I would have to say of the current and past varieties it would have to be the conical helm with chin strap. If I had a choice of helm for TLG to make it would have to be a great helm.

My favourite would be the pointed visor. There's more ways to customise it.. different helmet colours and plumes.

But I do like a helmet that no ones mentioned. Its not castle but I use it on my trolls, dwarves and Village Alchemist. I just add on the goggles from the power miners. Its got a good handmade look to it complete with rivets.

It's available in 8400 Space Speeder and also several larger Space Police sets. Bricklink calls it Minifig, Headgear Helmet Spiked Top with Grill and Open Front and Back and it's number is 85942 there. Not sure if that matches with Peeron.

I find myself using this helmet a lot, mostly black.

But I also really like to use the conquistador helm, for both pirate and castle mocs

And who doesn't like the dragon helm?

Being a declared CC purist I must surprise even myself and give my vote to the Shadow Knights helmet design. It provides good protection and has no unnecessary decoration.

Yet, the batlord helm also has its unique charm.
